Key Takeaways

  • Breaking capacity must exceed calculated battery short-circuit current by at least 25%
  • Fuse should be backup protection - contactors handle normal switching
  • Proper terminal torque (25-30 Nm) is critical for reliable operation
  • Coordinate fuse time-current curve with semiconductor protection requirements
  • Consider 800V+ architectures for future charging speed requirements

Frequently Asked Questions

What is the typical lifetime of EV battery fuses?

EV battery fuses are designed for the vehicle lifetime (10-15 years) under normal operating conditions. The fuse element does not degrade during normal current carrying. Lifetime is affected by: 1) Number of overload events - repeated near-fault currents cause thermal cycling

2) Environmental conditions - temperature extremes and vibration

3) Installation quality - proper torque and connection resistance. Under normal EV operation with rare fault events, the fuse should last the vehicle lifetime. Replace fuses that have carried fault currents or show signs of heating/discoloration.

Design for vehicle lifetime under normal operation. Inspect periodically and replace if any heating or damage is observed.

How do I coordinate EV fuses with battery contactors?

Fuse-contactor coordination ensures selective protection: 1) Contactors handle normal switching and overloads up to their interrupt rating (typically 2-5kA)

2) Fuses provide backup protection for high fault currents beyond contactor capability

3) Fuse melting time at contactor limit current should be >100ms to allow contactor opening

4) For short-circuits >10kA, fuse operates before contactor welding occurs

5) BMS should detect fuse operation and open contactors. Typical coordination: 400A fuse with 300A contactor provides good separation. Perform time-current analysis to verify coordination.

Size contactor at 80% of fuse rating. Perform coordination study with actual time-current curves.
