LEM Automotive Sensors

AEC-Q100 is the automotive electronics reliability standard published by the Automotive Electronics Council. It defines qualification requirements for integrated circuits used in vehicles. Key aspects include: 1) Temperature grades - Grade 0 (-40 to +150°C), Grade 1 (-40 to +125°C), Grade 2 (-40 to +105°C)

2) Accelerated life testing - High temperature operating life (HTOL), temperature cycling, humidity testing

3) Package integrity - Wire bond strength, die attach integrity, moisture sensitivity

4) ESD protection - Human body model and charged device model requirements

5) Process requirements - Statistical process control, traceability, change management. AEC-Q100 qualification ensures sensors can survive the harsh automotive environment for 15+ year vehicle life. OEMs typically require AEC-Q100 qualified components for production vehicles. LEM automotive sensors carry full AEC-Q100 qualification with detailed PPAP documentation.

For passenger vehicle applications, AEC-Q100 Grade 1 (-40 to +125°C) is typically sufficient. For extreme temperature locations (near motors, exhaust), Grade 0 (-40 to +150°C) may be required. Always verify OEM specific requirements.

Current sensors are critical throughout electric vehicles: 1) Battery Management System (BMS) - High-voltage battery pack current for state-of-charge (SOC) estimation, state-of-health (SOH) monitoring, and cell balancing

2) Traction Inverter - Phase currents for motor torque control, field-oriented control algorithms

3) DC-DC Converter - Input and output current for converter control and protection

4) Onboard Charger - Input AC current and output DC current for charging control and safety monitoring

5) Thermal Management - Current to heaters, pumps, and compressors

6) Auxiliary Systems - Current to 12V systems, power steering, HVAC. Each application has specific requirements: BMS needs high accuracy (0.5%) for SOC estimation

For BMS applications, choose HO series with 0.5% accuracy for accurate SOC estimation. For traction inverters, HO series provides fast response for motor control. For auxiliary systems, HMSR series offers cost-effective monitoring.

Battery current measurement accuracy directly impacts State-of-Charge (SOC) estimation accuracy. Requirements vary by application: 1) Consumer EVs - 0.5-1% accuracy typically sufficient for daily driving

2) Commercial vehicles - 0.5% or better for fleet management and range prediction

3) High-precision applications - 0.1-0.3% for research, racing, or critical systems. SOC estimation uses current integration (coulomb counting): SOC(t) = SOC(0) + ∫I(t)dt/Q_capacity. Current measurement error accumulates over time, causing SOC drift. A 1% current error can cause 5-10% SOC error after a typical drive cycle. For this reason, BMS current sensors often specify accuracy over temperature (-40°C to +85°C or +125°C), not just at 25°C. LEM automotive sensors maintain excellent accuracy across the full automotive temperature range, with some models offering 0.5% accuracy from -40°C to +125°C.

For consumer EVs, 0.5% accuracy (HO series) is sufficient. For commercial vehicles or premium EVs requiring precise range estimation, consider higher accuracy sensors or implement calibration algorithms to compensate for sensor drift.

Automotive current sensors are designed and tested for severe vibration: 1) Random vibration - Typically tested to 10-20g RMS over 10-2000Hz per IEC 60068-2-64

2) Sinusoidal vibration - 5-10g peak, 10-500Hz per IEC 60068-2-6

3) Mechanical shock - 50-100g half-sine pulses per IEC 60068-2-27

4) Design features - Robust package construction, reinforced internal connections, stress-relieved leads

5) PCB mounting - Secure mounting with proper torque, stress relief for thermal expansion

6) Potting - Many automotive sensors use internal potting to secure components against vibration. EV applications present unique challenges: traction inverters and motors generate significant vibration

All LEM automotive sensors are qualified for severe automotive vibration. Ensure proper PCB mounting with adequate solder joint strength. Use conformal coating for additional protection in high-vibration environments.

EV high-voltage systems (400V-800V battery packs) impose strict isolation requirements: 1) Working voltage - Sensors must be rated for continuous operation at system voltage (400V, 800V)

2) Isolation voltage - Typically 2.5kV to 5kV RMS for basic isolation

3) Reinforced isolation - Some applications require double insulation (reinforced isolation) for safety

4) Creepage and clearance - Minimum distances based on working voltage and pollution degree

5) Isolation resistance - >100MΩ typically required

6) Partial discharge - Testing to verify no internal discharge at operating voltage

7) Surge immunity - Withstand voltage transients from switching and faults. Isolation is critical for safety - it prevents high voltage from reaching low-voltage control circuits and protects personnel. LEM automotive sensors provide certified isolation meeting automotive safety standards including ISO 6469 and ECE R100.

For 400V systems, 2.5kV isolation is typically sufficient. For 800V systems, select sensors with 3kV or higher isolation. For safety-critical applications, consider reinforced isolation or implement redundant measurement.

LEM automotive sensors offer two primary mounting styles: PCB mount sensors solder directly to the circuit board with the conductor passing through the sensor aperture. Advantages include compact size, integrated electronics, and low assembly cost. Disadvantages include thermal coupling to the PCB and limited heat dissipation. Panel mount sensors mount to a structural panel with the conductor passing through, and connect to the PCB via wires or connectors. Advantages include better thermal isolation, easier conductor routing, and serviceability. PCB mount is preferred for: compact designs, high-volume production, integrated BMS designs. Panel mount is preferred for: high-current applications requiring heat dissipation, modular designs, serviceable systems. Many LEM automotive sensors are available in both configurations with identical electrical specifications. Selection depends on thermal management, packaging constraints, and manufacturing approach.

For compact, high-volume designs, PCB mount (HO, HMSR series) is preferred. For high-current or thermally challenging applications, panel mount may be better. Consider serviceability requirements and manufacturing processes when selecting.
